I can't seem to reload a family with an existing type instance in use in the project. Now I can't use other types that have been removed by "Purge Unused". Any work around?

Temporarily change the family to a different family. Delete the original from the project browwer families category. Then reload the family, switch the family back. In some instances significant changes to a family can cause Revit to "refuse" to fully update a family in your project. The switcheroo I describe is a fairly quick fix.

Yeah, that's the same workaround I used but I still find it cumbersome. I don't have that issue in 6.1 and this should be patched by Autodesk. At least your reply confims that mine is not an isolated case.
BTW, the families I used are unmodified in the project except for the "Purge Unused" operation I did. This works fine however in 6.1.

If you can replicate this be sure to contact revitsupport@autodesk.com so they can see the problem in action.
I've had this occur in every version of Revit so I don't think it is isolated to 7.0. I'm referring to some abitrary point where the conditions of a family are different "enough" that Revit "refuses" to replace/recreate the family completely. To my recollection this has happened only when I've been tweaking a family over and over improving or changing it.
When confronted with this you have to temporarily make it possible to eradicate the family from the database.
You could also just change the name of the new family and swap...or perhaps the name in the project browser within the project so Revit can bring in a "fresh" copy.
